This is how I did my plaster mold. I took it a step further, and did a bust casting in concrete because I figured Id eventually make another helmet for myself. 1. I clean shaved, and trimmed my hair. Although a good bald cap would be fine. Apply a light coat of vasaline to skin to help keep mold from sticking. 2. Using shop.hobbylobby/products/4-e-z-form-plaster-cloth-wrap-76810/ which is a plaster laden cloth bandage, that you get wet w warm water, and smooth out with your fingers. 2x6 strips seemed to work well. Instead of a one piece front and back, my lady and I butted them up to form a seam for easy removal. 3. Apply 2-4 layers of plaster cloth. Smooth it into previous layers keeping it damp. Smoother the better. We cut smaller strips for eyes, nose or other detail areas. I had two large straws poking out my nose during this ;-) we used about 4 rolls I think and took about 30-45 min. 4. Let it set up well before removing. I think I waited about 45 min. 5. After removing front and back halves, we held the two prices together and applied plaster cloth to seam to join them. 6. At this point a normal cast would be done. The armour can be built over the casting since its only 1/8 or so thick, which would be similar to your under armour clothing. 7. I took my casting and brushed in some latex mold material to seal it and act as a release agent. 8. I flipped it upsidedown in a storage tote, that I filled w sand to support the mold and the weight of the concrete. 9. I mixed and poured in 1 1/4 bags of concrete. 10. Gave it two days to set, then pulled it out of the sand. 11. Pulled the plaster and latex off, and voilà!! A concrete bust of myself! Plenty of different ways to do it, this is just how I did mine :-)
